Photovoltaic module molding

The PV module molding process involves assembling solar cells, encapsulating them with EVA, and fusing them with glass and backsheet under heat and pressure to form a durable, weatherproof module.Step-by-Step Process1. Cell Preparation and Stringing Individual solar cells are first inspected for defects and sorted by performance. Cells are then connected in series using conductive ribbons through soldering or automated welding to form strings, ensuring proper electrical continuity and minimizing hotspots . 2. Layup of Module Layers The module is built layer by layer:Front glass: Provides mechanical protection and high light transmittance.Encapsulant (EVA or POE): Secures cells and prevents moisture ingress.Solar cell strings: Placed with precise spacing to avoid stress points.Second encapsulant layer: Covers the cells for full encapsulation.Backsheet or rear glass: Ensures insulation, moisture resistance, and long-term durability . 3. Lamination (Molding) The assembled layers are placed into a lamination machine. Heat and pressure are applied to melt the encapsulant, which flows around the cells and bonds the layers into a single, stable structure. This step is critical for module reliability, as it prevents delamination and protects against environmental stress . 4. Cooling and Solidification After lamination, the module is cooled to solidify the encapsulant, forming a rigid, weatherproof unit. Proper cooling ensures minimal internal stress and maintains optical clarity of the glass . 5. Framing and Junction Box Installation An aluminum frame is attached to provide structural rigidity, and a junction box is installed at the back to route electrical output safely. This step also facilitates mounting and electrical connections in the field . 6. Testing and Quality Control Modules undergo rigorous testing, including:Electroluminescence (EL) imaging to detect micro-cracks or dead cells.Flash testing to measure power output.Insulation and dielectric strength tests (Hi-Pot) to ensure electrical safety.Visual inspection for defects in lamination, glass, or backsheet . 7. Packaging and Shipping Once modules pass all quality checks, they are packaged carefully to prevent damage during transport and shipped for installation .Key ConsiderationsEncapsulant quality: Determines long-term durability and moisture resistance.Heat and pressure control: Critical for preventing cell damage and ensuring uniform bonding.Automation vs. manual steps: Modern production lines use semi-automated or fully automated systems to improve consistency and throughput . This process flow ensures that photovoltaic modules are robust, efficient, and capable of withstanding decades of outdoor exposure while maintaining electrical performance.
